Thanks for the heads up on that, it does look like several possible USB related fixes are in the list.  It sounds like the USB system was quite a mess if so many things were supposedly fixed in a single release.  If I wasn't also working on a warped bed issue, I'd give it a shot.  If anyone tries it and has good luck I'd be very interested to hear about it.  (I realize it's impossible to prove a negative, but with enough "i printed for X hours and it didn't crap out" responses, that might mean an actual fix.)

I haven't tried the newest firmware yet, but I found that putting a USB extension cable between the Prusa metal USB key and the printer stopped all the errors and freezes from happening...

Considering I couldn't even get through a 5 colour benchy on mine before and I've already printed 2 with the beta firmware, it seems to be fixed on mine!

I spoke too soon. My printer seems to still be losing USB connection and pausing. Instead of the problem being fixed, the new firmware just seems to automatically do the reconnecting thing. So I'm still getting blobs on the print when it pauses.

Update on my Prusa USB key... found it devoid of print files/empty in the XL UI.  When I plugged it into my PC it wanted to format it so I guess it fried.  Swapped to another USB key today and should probably update this firmware..

I had been getting these a couple times mid print, and was able to successfully continue after removing and reconnecting the USB drive, but that was on the Alpha firmware.  The new Beta firmware is now telling me a different message, that the transfer speed is too slow and to use a USB drive.  WHAT???  I had uploaded the file through PrusaConnect, so maybe that was is.  I removed the drive, and on my PC found there were two folders with the file name, both of which had two empty folders /P and /D with nothing in them.  I deleted those folders, manually copied the file to the drive as there had been no other actual Gcode file for that print (also all the rest of the gcode files were still there), ejected the drive, moved it to the XL and it recognized the drive connected but showed a blank screen when I went to print.  Reseating it a couple times had no effect.  Moved it back to my PC, now my PC says the drive is corrupted so I'm running a full reformat on it while I pivot to an alternate non-Prusa USB drive.

So far on the new Beta firmware I have had zero issues. Two, four tool prints with no USB errors!

I can't find the ticket for this bug in the Prusa firmware git repository, but I'm having the same problem too.  Unfortunately I need to watch the pritner continually.  I've had too many prints ruined by this problem since it can occur any time during the print and when a USB discoonect occurs, the print just stops and the nozzle is still at tehmp and slowly melts away part of the print.  

When it fails for me, the print just stops and the status screen just no longer displays a time to completion.  I've never seen that USB disconnect warning screen.

Are people experiencing this issue with all the Prusa XLs?  I have the 5 tool XL.

I also have the issue ... I currently run the Alpha firmware ... and in my case it happens on a 5-tool XL, but printing only one color with one extruder ... so no tool changes at all ...

For my tests it is the thumb drive ... I tested four drives ... two of them fail from time to time (random print situations) and the other two "seem" too work.

The funny part: three drives are Verbatim Stor'n'Go 32GB drives and the Prusa stick that was included with the printer .. the Prusa and one of the Verbatim sticks work, the other two Verbatim sticks throw an error from time to time ... And they even are out of the same lot (very close serial numbers) ...

On the PC all of them work perfectly fine ... no worries.

Also there seem to be different problems ... while the screen image of beginning of this thread show a "File error" in my case the message is, that the drive got disconnected and that I need to reconnect it ... What is strange since the USB symbol still is on the screen ... removing ist, reseating ist and resume print usually works (with minor damage to the print location due to stalled nozzle ... but usually not too significant ...) ... until it fails again after a random amount of time.

Once I tried to use a different USB stick ... so I copied the file onto an identical stick in the same folder structure ... and continued with the other stick and it worked well. This is the only stick I am currently using and it seems to work fine ...

So I have serious doubts that this effect of mine is gCode related ... at least not in my case ... looks like there are slightly different problems though ...

And that is what my experience is as well ... but WHY? ... It would be such a good place to get an idea of the communities concerns and when providing a solution for one or the other problem ... they might even save a lot of support calls ...

There is no easier and "cheaper" way to support the users of their products.

I really like(ed) the products from Prusa. As a private, noncommercial person, the XL 5-tool was my fifth original Prusa printer ... but it might have been my last one when they are not getting off their asses soon.

So far so good, I've upgraded to the 5.1.0 beta and I also completely dissabemled and reassmbled the display to make sure the USB port was aligned properly, and to also re-seat the connectors.  Prusa support eventually got back to me and sugested to re-seating the LCD ribbon cable, so perhaps that what was needed.

Two multi-hour long prints, multiple materials, all finished without interruption.

Something to try for anyone havining this problem.

For me, it happened only on a first two prints. I have updated fw to 5.1.0_alpha2 and wiggled usb stick, and so far no issues over multiple prints.

Last night I printed something (~3hrs) and the USB failed roughly half way into the print but I managed to recover with flush cutters and pulling the thumb drive out and putting it back in.  This was my last print on alpha2 which was left on the printer while I was waiting for replacement parts from Prusa and then I updated to the full release latest firmware (which came out while I was waiting). 

Next, I sliced up a large print (~17hrs) on the newest Prusaslicer (also no longer beta) and with the newest firmware on the printer, I fired it off.  I'm presently roughly 12 hours into that print and have had no issues at all so far.  I'm fairly satisfied that the latest firmware might have fixed the USB issue for me.   (For what it's worth, the latest ramping stuff and profiles in the slicer seem to have dramatically reduced stringing issues, but that's not what this thread is for.)

So far the 5.1.0 BETA firmware is working out, haven’t had a failed print.  I did also disassemble the front display to make sure the USB slot is aligned.  It was originally a bit tight.

So I just had the USB disconnect about 4 hours into a 25 hour print. No matter what I did (reseat USB drive, move file to a different USB drive, etc.) it would never allow me to resume the print. I stopped the print and it wouldn't see the USB stick (any of them). I had to physically power down for 30 seconds and upon restart it saw the USB drive. That's pretty annoying. I'm restarting the print job. If it does it again, I'll have to try and switch to WiFi printing?

Step 1: Throw out that USB drive.

Step 2: Use a fresh USB drive.

Problem solved. At least that's how I've solved it.

I had the same issue. Throw out the USB drive that caused the fault to begin with. It's no longer useful with the XL.

Some people reported that the USB port overheats. If this is the case for your XL, then try using  USB3 extender cable F/M.
