Bed levelling failed after nozzle change

I've been successfully printing with tool 1 and its factory fitted 0.6mm nozzle.  Upgraded to a hardened 0.6mm using the V6 adapter and after a little bit of fiddling managed to work out how to do it on a multi tool XL and was then successfully printing with that.

Thought I'd upgrade the nozzle in tool 2 to a 0.4mm hardened one again using the V6 adapter.  Removed original, put in the new one and heating it as described to 255º before tightening it up, put back together and ran the 2 different Z axis calibrations.

Changed the setting in the printer so nozzle 2 is a 0.4mm.

Started a print and it did the little self test where it probes the bed at the front left and then it went on to do the probing where the print will be.  This all looked normal until it was doing the last close together probes and it looked like it didn't have enough retraction in between them and then eventually marked the heatbed and flashed up the error "Bed leveling failed.  Try again?"

Reloaded tool one with filament and put a different print (with correct gcode for 0.6mm nozzle) on and it did the probing with no issues.

Have I missed a step with the smaller nozzle install?  Do I have to manually change Z retraction somewhere in the settings?  Are you supposed to rerun the full bed calibration now it has a different nozzle?

Next plan is to go back to the brass 0.6mm nozzle in tool 2 and see if that causes the same issue as I never printed with that one.

Put the original 0.6mm brass nozzle back in as per the instructions and I'm still getting the same error.  I suspect at this stage that a sensor is broken and will be talking to prusa chat.

I spent 2.5hrs on with Prusa chat and to be fair, that would have been a nightmare via email.  I got asked to do several things including running the tool offset calibration again which was successful.  I uploaded 2 videos to youtube for them as well to show the issue, one was after they told me to try loosening (and then removing) the upper bearing supports but still had the same issue.  At this point I was told it would be escalated but via email.  Not good then!

To follow up, I've had to chase them via email to see if there is any progress on my case.  2 emails later and I suggested we swap out the load sensor in case thats bad thinking its a £20 part so likely to be approved.  To his credit, the guy I've been dealing with said thats a good idea to keep moving forward and that they will send me a replacement nextruder!  It arrived today but in the process of checking things, I noticed the dock for the 2nd tool isn't sitting properly in the extrusion at the back (its REALLY tight getting it pushed in to the slot and wasn't fully seated meaning the dock was leaning forward ever so slightly) so will get that pushed all the way in before I fit the new nextruder.

New nextruder fitted and I also installed a brand new V6 adapter and 0.4mm hardened steel nozzle.  Ran full calibrations for the entire printer and they all passed.  Did a quick pla print followed by a petg print using the new nextruder with no issues.  I still think its a faulty load sensor in the old one causing the issue.  If they don't ask for it back I'm half tempted to put a new one in and test it again.
