TPU printing problem all of a sudden - need help!

I've been printing TPU for a long time (years!), and I've gotten my settings to pretty much perfect. All of a sudden, TPU is getting all caught up in the gears and stops feeding with every print. I haven't changed anything at all.  The weird thing is that it fails almost at the same place on each print. 

I've played with the idler tension (though I had it pretty much perfect before!), both looser and tighter - I've tried every tension throughout it's travel at 1/4 turn intervals.

I'm just not sure why all of a sudden TPU won't work, any ideas?  I'm using the same gcode that I used to use and printed perfectly, so nothing has changed there.

I certainly could play around with no retraction & slicer settings, but the settings that worked before should still work now.

I've dried my filament, and I've got a number of new/old rolls, same issue.  It's all the same brand - Sainsmart.  I can't for the life of me figure out what could be wrong.  The printer I'm using is fairly new (3 mo old), so I don't think it's worn out gears or anything...

I expect you checked visually the extruder gears to see that they’re totally free from filament residue ?. 

If the gears are clean, the problem could be down the line, i.e. a small thread of filament stuck inside the teflon tube. Another possibility is a partial clog in the nozzle. Have you performed a cold pull ?

I did check the gears, everything looks good. A cold pull came out clean.
