What is causing filament stuck in the extruder during print?

Hello, I have an i3MK3S+ upgraded printer. Every three months or so, I get the printer stops extruding filament during print issue. This accompanies with "ka ka ka ka" sound. What is causing this issue?

The filament broke when I tried to pull it out. It cannot be pushed nor pulled. Also increased the nozzle temperature to 280c and used a needle but no use. In this case, is disassembling the extruder the only way to get the stuck filament out?

The most likely cause is a slightly incorrect extruder idler pressure - it might be off in either direction but frequently it is too tight.

Sometimes it is due to cheap filament that is not the specified diameter.

And sometimes residues of higher temperature filament are left clogging a lower temperature one when incompletely purged on changing.

To find the blockage:  Load a pale coloured filament,  it will fail.  Mark the filament at the point where it enters the extuder (sharpie) and unload.  Now offer up the filament against the extruder aligning the mark and you will see how far down the blockage is ... then decide what to disassemble.

Thanks for the suggestion. How come even at 280c with needle, I could not fix the clog?

I ended up taking the Revo nozzle out. As you know, it is quiet long about 10 cm in length. The PLA filament is stuck through out the entire thing. I cannot move it at all.

OK, go to the E3d website for chapter and verse on Revo nozzle issues.

You can probably shift it with a heat gun - but I don't know what damage might ensue.

How come even at 280c with needle, I could not fix the clog?

If the clog was not in the heated zone, or if heat creep had previously extended the zone, the jam might not be fixable with the needle.  A cold pull is the usual fix but if the filament snapped...

Understood.  Check what to do with E3d.

In the future, is there anything that I could do to reduce the chance of having the filament clogged?

Take care over the idler pressure.

When changing filament always purge at the higher of the two print temperatures.

Don't leave the nozzle hot, cooking filament, for long periods when not printing.

And deal with any irregularites early before they get worse.

And stick at it.  I can't tell you why exactly but experienced users just don't get anywhere near the same number of problems as beginners so it really does get easier over time.

Depends on where it is stuck.

My initial plug was due to air printing. Heat creep caused the plastic to melt to the PTFE tube. In that case I had to disassemble the Extruder and replace the PTFE tube.

Most subsequent plugs were caused by a bit of filament breaking off in the tube just after the gear. initially I fully disassembled the Extruder.  Lately, I remove the idler and the nozzle. The  use a stiff rod of the correct diameter to push from the bottom up to clear the stick filament.
