Corycwagner: Did you try to disable PrusaConnect? Didn't that help? Please let me know!

An interesting theory about the hardware. I can see that the cabeling is a bit ... suceptible to EMV (seems unshielded?), which could be a problem for high frequency serial ports like USB. I could also see that maaaaybe 6.0.0 is causing a bit more stress on the system due to the new programming (more high frequencies?). But that seems a bit unlikely(?).

I think that fact that I haven't seen a single problem since I was disabling PC shows a clear workaround for now and might indicate a problem of concurrency due to multiple clients accessing the same USB device.

Again - it might be conceivable that there are errors on the serial line which are gettig worse with the increase of access + high frequency EMV, but I would think that the SW problem is more likely.

I have disabled connect and link.  Too early to tell if it worked or not.  I'll keep you posted.  Thanks for the tip!

After disabling PrusaConnect I still get an USB error after a while, also tried disabling phase stepping as well as WiFi with the same result.

I downgraded to 6.0.0-alpha and I have now been able to perform a few successful prints, I have however not tried printing the same G-code that kept consistently causing this hang-up. I'll try doing that tomorrow.

Something which might also be worth investigating is that when phase stepping is disabled the preview images load very slowly when using third-party USB stick. I've tried quite a few different USB sticks, formatted correctly as FAT32 MBR as described in the knowledge base article. This effect is a lot less noticeable when using the stock USB stick.

Unfortunately, even with both PrusaLink and PrusaConnect disabled, the print failed in less than 2 hours.  Sigh.  Back to the drawing board.

Any chance we could rule-out the slice as the problem by me sending you the sliced model and having you print it? If you get a failure, the issue is with the slicer/model, if you don't, than it must be a hardware problem with me.

I downgraded my XL to 6.0.0-alpha and after this I was able to successfully print the same g-code multiple times which previously kept failing. Phase stepping as well as Prusa Connect were all enabled.

Attached below is the g-code file.

After 2 weeks+ or so of printing far too much (I think the printer was at least 12 hours busy every day) - multi color and single color, PETG, PLA, today I finally got a USB read error again. Needless to say there must be now 30-50 new prints on the stick.

So - Prusa Connect is not the full story here as you pointed out already.

I will next try to empty the USB drive, re-emable Connect and see if it happens again.

And if everything fails I will see if 6.0.0.0 alpha does the trick. *sigh*

Just to chime in, I also am now seeing this pretty regularly where my print will stop after 6 hours or so and say the USB had an issue.   This last time, I didn't even have to touch the USB.  I just hit continue and it picked back up.   This started after I got the 6.0.0+14794 firmware.

Ok yeah...this is really becoming an issue.  I just lost a 10 hour print due to a layer shift that occurred when this happened.   I think I'm going to revert my firmware til this gets fixed.

To be clear, I am not seeing this with any given specific print.    Sometimes it happens, sometimes it doesn't   Given the other posts, this smells like a bug in the 6.x firmware that is still present.

I didn't check the full log of the latest drop (6.0.1) - but maybe something has changed in there.

Did someone try this already?

 

Meanwhile: I turned Prusa Connect on again and deleted all files from the USB drive and haven't seen any problems since.

So - somehow I think that the USB drive is simply overrun as too many "threads" are constantly accessing the content.

If it fails then because of multiple threads accessing the same file/drive at the same time - who knows.

Sorry I was unable to test Prusaconnect / link off but I got sick and dissappeared.

I've reverted and all is working so I don't want to change anything 🙂 But if I get brave perhaps after getting these prints done I'll load 6.0.1 and try it with PC and PL off. Unless one of you brave souls is trying it for us!

I'm on 6.0.1 and experienced this twice at different parts of the print. I was unable to resume print. I even tried to copy the file onto a different USB stick and it still wasn't able to resume 🙁 

Gonna try to format a completely different USB stick and give it a go with that.

This keeps happening on my 5T with latest FW. Well not often but weekly, today ruining a long print. Tried many USB keys, new, old, still happnening. Absurd in such an expensive piece of kit. Love my XL but this is annoying, especially if it is something as simple as not using the right spec cables...

Out of desperation to save the print, after trying a freshly formatted USB, reading about EMR and such, tried something crazy.

I pulled out the power cord. After reconnecting it started printing again! Nozzle at room temp. Paused and manually increased to 210. Then it continued fine... so one part out of 15 is marked, but whole print recovered.

Really? Besides loosing 8 hours of print (and having the bed heated using power all this time), this is how I have to save prints on a 4k$ piece of kit? Why didn't Prusa include a reliable onboard memory storage??

Just for completeness: I am on 6.0.1 since about a week, have turned PrusaConnect on again and so far it works. I did print 5 color prints as well as single color ones for 30+ hours, with PETG and with PLA.

However.. I cleared the USB stick to reduce the time of some other job might be polling for data. (But... I have started now a 14+hr job, so I hope this works...). 

In regards of cabeling vs. software issue: As the issue didn't happen with the 5.x.x version and only started with 6.0.0(final) I assume that this should be a software issue. It might very well be that the cabeling does in fact foster errors on the serial bus, but the error correction should take care of it. Unless ... that is one of the things which have changed.
