Alec,

I just solved the same issue with a 2.5 upgrade. This might help you.

I kept getting Calibration fails because the PINDA couldn't "find" the sensor at the 3rd position.

After hours of trying everything, and I mean everything, I noticed that the PINDA was starting it's search far to the left of the sensor point, this point is determined by the stop switch and a programmed offset that is built into the calibration routine.

I eyeballed the first offset and noticed that it started about 3-4mm to the left of the sensor point. So, I taped a 3mm thick piece of plastic to the extruder body where it makes contact with the end switch.

Guess what..... it worked flawlessly!

I think the initial starting point has to be close enough to all the sensors (as determined by the X-axis start point) in order for the process to work successfully.

Now, the Mk2 uses an end switch to determine the X axis starting point.

The Mk3 series uses some kind of feedback when bumping into the frame or something like that.

So, try the calibration again and notice where the PINDA starts. If it starts too far to the left, figure out where the extruder body is making contact and "shim" it the distance it needs, to land on the sensor point.

If it's too far to the right, there's something (think wiring, zip tie, etc.) blocking it from moving to it's intended start point further to the left.

I'm just gonna put it out there. I bought my printer assembled 3 months ago so I was on the 3.8 firmware. I upgraded today to the 3.9 firmware today and my printer started crashing on x-axis and it kept trying to recalibrate. The printer worked flawlessly until the update. I reverted back to 3.8.1 and everything started working again. May want to try the older firmware?

@mrschultz, The light blinks sometimes, but never goes fully. The PINDA does not get low enough I guess but I suppose that the heatbed works fine (passed the selftest). Okay will do, i presume this will help me in determining if something might be skewed (maybe i missed something)? 

@Jon, sounds like an interesting option but I am not sure if I understand it completely. What do you mean with the first offset? Do you refer to the auto home? I also watched watched the xyz-calibration without any paper and the PINDA makes concentric circles around around the 'reference cirkel' meanwhile the led blinks (so detects stuff) but its very briefly. I think my issue is in the z-axis instead of the x or y but maybe your solution can work here as well (putting a plastic piece on the topside of the extruder body, thus forcing in to go lower). What do you think? Note though that my z-calibration works.

@dailydrifter, thanks for the tip. I initially started on 3.8.1 I believe, upgraded to 3.9 and the issue remained consistent. Will reverting back change this? What I noticed though was the the belt status on 3.9 gave much tighter belts than 3.8.1 so I lowered the tension (orginally x-270, Y-285, after 3.9 x-256 Y-274). Note that they are much more loosened them up then the original (3.8.1) measurement..

If you print something like a 20mm cube and measure all sides and diagonals you can tell if things are going to print correctly, you should get 20mm face to face on all faces and all the diagonals should be equal.  

The standard way to tell if something is square is to see if the diagonals are equal, you can have all the dimensions correct but still not have all 90° angles in the corners. 

The shimming talked about above would be changing the zero point for X, if the extruder is bumping into the orange plastic when it goes to zero X then zero should be correct (and it does seem to be from the video), the MK2 uses a mechanical switch instead of looking for feedback from the stepper motor drivers.

Hi guys,

Sorry for the late reply. I am still not able to get passed the xyz-calibration although I am able to print just fine. Additionally I printed a calibration cube which seems to have a good quality & dimensions. Is printing without xyz-calibration an issue?

I continued further troubleshooting and Prusa will sent me a new PINDA to test. Although I am a bit sceptic that this is the issue (all other calibrations go perfect & i have good print quality). What do you guys think? Ill let you know if the new PINDA fixes the issue.

If you go down all the way till the nozzle is about a mm from the bed, does the sensor trigger on the Pinda Probe?

Are you referring to the LED? If so, yes.

The answer should be the same, but you need to check in the sensor section under the sensor menu in your printer.  If the PINDA is at "1" then the probe if ok.  Either way, contact support through chat.  I have ad this error multiple times and every time it was the PINDA probe need to be lowered.

Yep, i checked this and works. Besides I even lowered the PINDA below the nozzle and it still fails to calibrate xyz.

I had the same problem last week.  Even when testing the probe by the book, it tested "good."  After spending about an hour on live chat, we determined that the PINDA was actually faulty.  One suggestion: If you contact the chat technicians, you can save a lot of time if you already have a video of the XYZ calibration. It was one of the first things they wanted to check.  You can upload to a Google drive and share it with them while you chat.  I had to make the video while the tech waited.

I did a similar thing but back then it was not clear if the PINDA was per se faulty. All features (including printing) work besides this calibration

At this point I more inclined to interpret it as a software issue. To test this i flashed a different system but without succes.
