Print and Calibration Failure directly after 3.9.1 firmware update.

I had hoped this would not be my first post in the forums, but..

I have the Prusa i3 mk3s, it was working fine with 3.8.1 firmware.

As some of the recent prints were displaying "Please upgrade Firmware to 3.9.1" (or similar message) I decided to upgrade.

I have not moved the printer at all, and after the firmware update, the first print was very, very thin, mostly tiny beads.

I thought maybe the Calibration would have to be performed again, so I started the Calibration Wizard.

This ran through the usual calibrations, and at the point after it moves to auto home and then begins the 4 point calibration it stopped at "Calibration Failed! Check the axes and run again".

I looked through the forum posts and saw that it might be the PINDA.

I adjusted the PINDA, and now either one of two things will happen.

If the PINDA is set to a millimeter lower, it says "Calibration Failed! Check the axes and run again"

If the PINDA is set to a millimeter higher, it digs into the paper, perforating it (and I turn the machine off immediately).

I have checked with a screwdriver while moving the extruder along the entire X Axis, and it remains at a constant 1. When the screwdriver is removed, it returns to 0.

Should I just revert to the older firmware again? I can not understand how the new firmware would cause this issue if no recalibration should have been required.

I reverted to prusa3d_fw_MK3S_3_8_1_2869.hex and am still having the same issue.

I can ignore the calibration and do a live Z correction, this just results in a very fine line of PLA filament with tiny blobs on it.

Attempted Printing fails.

I have now re-flashed with prusa3d_fw_MK3S_3_9_1_3518.hex and will test further

Although the calibration refuses to get past the AutoHome followed by "Calibration Failed! Check the axes and run again"

I have been able to manually set the Z level on the bed by hand, then noticed that almost nothing was coming out of the extruder until I pushed the flow up to 200 manually.

Now I am using

Speed: 50%

Temperature: 215° (It is a Red PLA from ERYONE)

Bed Temp: 65° (first layer)

Flow: 200 (instead of 100)

With those settings, and that filament, it prints fine.

I have avoided going to any of the 3.9.x versions due to reports such as this.  I'm in the 'Ain't broke, don't fix it' camp and will probably stay with 3.8.x until there is a compelling reason to change.
