Flexible filament no longer loading

Hi!

I've been using a Prusa i3 Mk3s+ to print in both PLA & Ziro 95A flexible filament.

We've had relatively good success with the flexible filament, we have the occasional jam which I believe is caused by printing too fast, but fairly consistent prints so far.

I took a break from printing flexible filament for a day, then came back and tried to print in flexible again but I immediately got a jam.

I unloaded the filament, cut off the deformed piece, printed again, but it failed again. This happened about 5 times. I then noticed that during the loading phase, it would feed the filament into the hotend just fine, but as soon as it reached there, it just stopped in the extruder. The gear could no longer push it through the nozzle as it used to be able to. It's always been able to load without trouble so I don't know why it's failing now.

I've tried the following:

- Using cleaning filament to clean the nozzle.

- Running PLA through the system (extrudes fine).

- Pointing a fan at the extruder assembly to cool it down during the loading process.

- Loosening & tightening the idler screw.

- Using a 45mm M3 idler screw with no luck.

- Different roll of brand-new filament.

- Cleaning the extruder gear teeth + checking the alignment.

 

I've probably tried a few more things, but it's seriously weird that my Prusa just no longer accepts flexible filament.

Nothing has changed since I last used flexi. The only thing that has changed is the ambient temperature is slightly warmer due to a heat wave, but we have fairly good AC so it's only a touch warmer than usual.

Apart from that, I cannot think of a thing that has changed.

 

Any direction or help would be great, it's really important that I get flexible up and running ASAP as we have people waiting on us!

Have you tried replacing the nozzle?

I haven't tried that yet - do you reckon that could be a cause?

Out of interest, what would break in a nozzle that would mean that flexible filament cant get through, but PLA can?

Nozzles wear and can get crud in them.  I have found that sometimes I have to replace them to get them to flow.  This is especially true when moving from a harder filament to a soft one, such as PC Blend to PLA or PLA to flexible.

Can confirm, nozzle replacement seemed to do the trick! I still don't quite understand the physics of why this happens.

So basically just try to keep switching between hard+soft materials to a minimum on a single nozzle? Is there any nozzle type out there that handles switching a bit better? I foresee us doing it a fair bit going forwards.

I just know it works for me.  I just try it when I have problems.
