Calibration/Selftest failure, X Axis Length

Hello, after building my kit and attempting to run the calibration wizard I get an X Axis Length error each time. When I first ran the test the extruder barely moved. I lubed the rails a little and ran the selftest over a dozen times now and the extruder moves a lot more than it did before but it still fails. This is my first printer so I don't know how freely the extruder should move on the X axis while powered off but there is a fair amount of resistance when I try to move it by hand. The handbook only says to makes sure the head isn't blocked and it isn't. During the selftest the extruder stops at different points, sometimes it will make it all the way to the right other times it stops short. I can upload some pictures if that will help any help is appreciated.

Hi David, 
have you got the X Motor Toothed pulley the right way round? 

It needs the fixing boss towards the end of the shaft, rather than the towards the motor end of the shaft.

Hello Joan,

Here are some pictures of my motor and extruder. Each time I calibrate the extruder moves a different distance on the x axis. Sometimes it almost completes a full pass other times it moves half way across the axis then stops. The belt doesn't slip, like I said earlier I don't know the normal amount of resistance I should feel when moving the extruder. The print bed moves much easier than the print head.

That looks OK.
the X axis should move as easily as the Y axis. 
So it sound like something is binding. 
Is the idler pulley on the right, free to rotate Try loosening the retaining screw about 1 turn.  see if that loosens the motion
check that the belt is not rubbing against the X axis end pieces
try loosening the screws in the back of the X AXIS rear cover say 1 turn, see if that helps one of the bearings may not be properly seated.  If it dose not help, re tighten the screws. 
If the belt is VERY Tight, try loosening it a bit. 
I See lubricant on the bearings, a bit of lubricant is good, too much is bad... is it possible that there is so much lubricant in the bearings, that the balls  are having difficulty re circulating inside the housing?
Try moving the X axis side to side say 20times, then wipe the smooth rods clean, and try moving the X axis side to side again say 20 times, see if that frees up the motion. if it begins to help, clean and repeat a couple of times.

I was able to pass the X axis point of the calibration with your help Joan. Now however after the printer completes the 4 point calibration at the point where the head lowers it contacts the print bed and fails. "Bed leveling failed, sensor didn't trigger..." I adjusted the spinda sensor before the calibration, I had the nozzle nearly touching the bed and lowered the sensor a few millimeters above the bed using a ziptie like the manual says. After the first crash I lowered the sensor another millimeter but it still crashes into the print bed with the magnetic steel sheet on.

hi David, 

raise the z axis about 50mm
the Pinda should have a faint glow around the cable entry position.

put a piece of metal against the bottom of the pinda, the glow should extinguish. 

if you check the sensor status on the LCD the status should change when metal is near the end of the Pinda.

if this all works, try lowering the Pinda, a little more and re try the calibration.

if the led changes but the status does not change, check the wiring, it mat be in the wrong socket.

Thank you for your help Joan, printed the test pattern and now printing a benchy!

The Spinda was too high by a micrometer apparantly.
