The extrusion motor always fails to push/pull filament for long prints. What gives?
Prusa MK2S using Prusa white and gray filament. Stock heat settings 210/55. Prints created using prusacontrol and slic3r.
all My prints start to fail once I hit around the 5 hour mark for prints. The extruded motor tries to spin to push more filament down and then spins back the other way resulting in a clicking noise.
This results in underextrusion and ruins the print.
What I’ve been doing is unload the filament, cut the tip diagonal, and then reload the filament. This restarts the process. But even when unloading the filament, the motor fails to catch the filament too. It takes multiple tries before the motor catches the filament for unloading.
Any help would be great.

When it gets to the point where it starts to fail, have you noticed the hotend temperature is off or low?
How tight do you have your tension screws for the knurled drive wheel? You can print a gauge to help with getting it the same tension and proper tension from https://www.thingiverse.com/thing:2575942 . Very helpful tool.
The clicking noise could be a few things. Your hotend is cooling down or you have debris clogging the nozzle. The filament can't get through, so you are hearing a clicking noise as its trying to extrude the filament. Another thing could be that your knurled drive wheel is loose and the hex screw holding it to the NEMA motor shaft is popping around the flat section of the shaft. That hex screw is very tiny and the allen provided by Prusa isn't high quality. So the allen strips out easily. Get a higher quality allen for it and get it nice and tight.

Is ylur filament free to feed. Or perhap0s it has a loop out lf place causing drag....

Adding to Joan's comment, what kind of filament? I've read several stories of cheap or off brand filament not being consistent in size. The variations may cause the filament to get stuck and not advance.
For this reason I'm thinking of finding some tubing that is the correct or just microscopically larger. Round out both ends so that the filament can enter both sides without issues.
I would use it as a tool to measure the beginning of filament from both new boxes and when there is a problem cut the filament when it fails and measure mid point before re-threading it.
