Well after going through the suport hoops they had me update to alpha, do a full reset and flash new firmware. Then recalibrate everything only to fail again. I hate that they do the same 1.2.3. Steps every time. Now they sent out a new sandwich board. Should be here in a week and i will update it

Some users have already swapped various components (Dwraf, Chees, Buddy,...). A few prints worked flawlessly and then everything started again. This battle of materials is of no use if no components are defective.
If an electronic component is defective, the error would occur permanently and cannot be reset. We have already written that you can skip the error for a few prints.
A temperature-based problem was also ruled out. I and other users tested this several times under different conditions. With enclosure, without, enclosure open, PLA, PA, PC, PETG, PCTG, TPU. Why this? Due to different ambient and electronic temperatures.
I don't understand why people are so persistent about a hardware defect when Prusa has already confirmed that it is a FW problem. The error is supposedly in the ModBus (latest infomation).
I don't know why the error doesn't occur with ALL XL. Neither does Prusa, but that's the way it is.
Yes, the FW is still not there, but I now know with 100% certainty that a FW is already in testing internally. So YES it is being worked on and there is light at the end of the tunnel.
I could vomit that it's taking so long and I'm really pissed because I was apparently one of the first who report the error (June I think) to Prusa support. Only the accumulation and videos of this problem caused Prusa to not ignore it and to investigate it. I'm not registered on GitHub but I don't understand why no one reported the extruder error there.
Hang in there, it looks like this will be solved in 2024.

After over 300 hours of printing without any issues, I’m encountering a serious problem with my Prusa XL.

The extruder motor is locking up, causing extrusion to stop. Initially, I thought it was a clogged nozzle, but even after replacing it, the problem persists.
I confirmed the blockage by running the XL without the Nextruder cover. I invite you to watch the two videos where the problem occurs as soon as the filament loading procedure begins.
I’ve performed the following tests :
• Full reset
• Replaced the idler parts
• Adjusted the spring tension (both + and -)
• Tried different filaments
• Installed new nozzles
• Checked temperature with an external probe: OK
• Disassembled / degreased / reassembled / lubricated the Nextruder (using the PG-assembly-adapter)
• Extrusion by manually pushing filament with the idler open: OK
• Disconnected all Nextruder connectors, cleaned the connections
You’ll notice that as soon as the “pressure” on the filament is released, either by opening the idler and holding it by hand or by pressing the springs, the motor starts again.
Do you think is the same issue as this topic ? I open a ticket on prusa support, i'm waiting for the return.
Any idea ?

Yup, all texts are ready here and there is multiple problems that people are trying to to jumble into one thread.
Please provide proof that Prusa stated it was a firmware issue and that it's being worked on. I think you mentioned it a month ago but to be honest I doubt they're working on anything. It's gone ignored in the official discord, and they won't chime in here. I've messaged them about it on their support and they don't know anything about it.

I can't prove it because I don't save every email. I was also expressly told that the conversations were to be treated confidentially. I can only pass this on as I was told.

Support inform me that, in my case, a board and E motor issue. Need to be swapped in warranty. I ask my official local reseller.

Um....no.
I can't copy emails or take and upload screenshots. Also, not every line written is intended for a public forum. That's what it means.
But proof would require exactly that.
What about your error? Did you really have the extruder fail at a certain layer height? Where would your evidence be?
Something like that is understandable but ridiculous. We should also trust each other a little here.
Prusa may change components, but not infinitely often. What if something is really defective and Prusa then says, "We've already replaced it once ore twice, so it must be an operator error or installation error?
I only pass on what I can so as not to leave people in the dark. If you like, you can exchange whatever you want with our support team. If it helps, great, if not, bad luck and a risk taken for nothing.

Add me to the list. I have 38d print time on mine. T1 extrusion motor keeps stopping about 1-2 hours into every print in the last 2 weeks or so. T2-5 seem to be fine. The weird part is T1 has been my workhorse for a 50 part job that took 9 hours each primarily using T1 but part used all 5 tool heads with zero issues. Not one stop, crash or anything. I kept thinking this was a clog but the cold pulls looked great. Last night I confirmed the motor stops.
I feel like my harness may have been loose at the head but I don't know for sure. I noticed when I disconnected the harness it took longer than I would have thought to produce a red screen error so maybe it's disconnecting long enough to stop some communication process but not enough to trigger a fault? I am super busy so I didn't have time to look into this more.
Another thing - this is the only toolhead where the nozzle LED is flickering like it's on its way out. However, this has been like this since probably 10-12d of run time so I don't think related but it is the only one doing it.
Has anyone successfully replaced a part recommended by tech support that actually solved the problem? I really don't want to call them to get the run around and swap heads around just for them to ignore my issue or say firmware so not sure if worth contacting support.

I swapped out the dwarf board and the tool has printed about 38ish hours without an issue. Multiple prints with times from 1-7 hours per print. Last night I finished a 6hr multicolor print and it came out perfect. Previously, the T1 head couldn't print longer than 2 hours.
I would request a new board if you're under warranty or buy one if you can. User above your first post says its software/firmware related and he's been waiting since 9/27 with 4 tools as paperweights because he was told it was a firmware issue by support. I haven't seen any mention of it on their github issues or firmware release notes that this is being worked. If I have time, I'll install the old dwarf board on T2 and see what happens.
Also, my T1 LED flickers but iirc, the LED is on the cheeseboard, and it's always flickered on mine. I'll keep printing with the new dwarf board and post any updates if I have any.

Update with a support chat I had:
- Told me if you disable the print fan (as a diagnostic measure) you'll find it won't stop the extruder.
- They are sending me a new extruder motor, saying this will solve it for a little while.
- I asked why the issue isn't on the github issues list, they said it will be on a future alpha release.
I don't have a warm and fuzzy feeling about this. I'll try the motor then report back. I am going to get a dwarf too while I'm waiting as it's probably smart to have one around anyway.

Like the motors or power supply or something is operating at the very edge?.?.Been following this problem on Facebook and on here for a while now, and now im just waiting for it to happen to me at this point. I hope the cause is documented somewhere once they have a grasp on what's going on.

If the print fan being disabled does let it keep printing then it seems like a current issue. In all my cases where this happened it was changing the tools for multimaterial which keeps starting and stopping the print fan every time it docks. Maybe the ramp is too aggressive, drawing current and causing a comm issue briefly enough to stop extruder?
I am also questioning the firmware version. For the longest time I didn't upgrade my firmware and kept acknowledging at every print there was an update for months but I can't remember if the issue lines up with when I finally upgraded or not.
A few things I want to try:
- Running without the fan as they say. If that's the case then messing with that and speeds or ramp times (firmware, if you can even access it these days)
- Rolling back my firmware a few revisions.
- Extruder motor from support is shipping today, I ordered a dwarf and cable last night just to see if it makes a difference.
I am very lucky right now my jobs to run only need 4 colors/materials.

I cannot confirm that it's because of the fan. I had several prints where the extruder stopped long time after the fan was used for the first time, and even not using the fan at all (0% fan in prusaslicer) did not solve the issue. These fans draw some millamps, that should not be an issue anyway.

For me with a multitoolprint it's quite the contrary, because after every parking a tool works again. Mostly. With one print there was an issue where it made some really weird stuff like leaving out complete layers an injecting big blobs of plastic from time to time. But in this case I printed two parts with every tool, and maybe changing from one to the other part created this problem. I havent't checked again, it's tiresome to do the work which Prusa should have done before selling these devices.
Meanwhile 3-4 of my 5 toolheads are infected with this issue, the printer is not really usable anymore. I downgraded to the initial firmware I had when I got the printer (5.9), now one tool which had issues before worked again. But the others still don't work and the printer is degrading to complete uselessness.

I was thinking from the fan starting and stopping when leaving the dock was causing the amperage spikes. However, yes, good point the extruder will re-enable itself on a re-dock.
You can confirm though that shutting the fan off does nothing?
Edit: I come back to a stringy mess so I really don't know when it stopped working, I'm going to have to watch it. This is pretty frustrating. I notice it's mostly silent from Prusa's end.

I fully understand what you mean. I should have taken the bambo Carbon X1, but my chef said, "no, we need something professional". Great, now we have bananaware which ripes after buying. Or not, in our case.
