Nextruder breaks the filament

Seams like the filament (PETG) I am using gets randomly broken by the nextruder. My print was broken already twice. Worst is that filament sensor doesn't get it and print continues... without filament. So no way the print can be restarted.

Is there any way to fix this issue? Only thing I can imagine is releasing the tension but are there any instructions on how to do it best? Or is it really trial and error process?

What kind of filament?  Where does it break?  Is it looping and getting tight or something.

Maybe the filament needs to be dried. This might even happen with new filament, not only with filament that has been left out in the open for a while.

Although probably not the problem with your setup, I experienced broken filament when the temperature inside the enclosure was somewhat above 30C. I had both PLA and PETG loaded with an active filament dryer. While the PLA nextruder was parked/waiting for the PETG to finish printing it appears the PLA softened enough that the Nextruder was unable to push the PLA into the hot end assembly. The result is the filament would break inside the extruder gear/access panel. As soon as I lowered the enclosure temp to 30C the problem disappeared.

It looks like it was really the filament. Not even that it was not dry, it simply must have been faulty. Tried with yet another color, same producer, same petg type and there was no issues…

I think it has to do with the quality and age of the filament.  I've only seen this happen with PLA at this point.  I just did a 1d 5h print with PLA and it worked though.   Are you printing in an enclosure?

I had the same problem with one PETG roll, there was a material defect. The filament has a black material inclusion and broke in the Nextruder. That's why the Prusa XL couldn't know that no more filament was being fed, because there was still filament in the filament sensor. Attached are a few photos of the  filament problem.I have send the pictures to the manufacter and get one new, errorfree roll from him. Nice support!
