We change Dwarf Board and Motor… ran well 4-5 prints and fails again.
We have been asked by support to change the wiring and we are running again well. So far.
Lets see how long last….

Thank you for the reply. I guess it could be related to the wiring harness. There doesn’t seem to be much tension on the connector, but you never know. I’ll remove the connector and plug it back in and try the print again.

I don't think the cable will fix it. It’s the second time we change the cable and last time fails.
Definitively will be something on the Sandwich board.
I have another XL that is working fine. Same configuration, same Firmware and just the one fails.
just FYI i have around 3 months with this problem.

I haven't solved the problem with the extruder failure either. However, I found a way to "fix" the extruder failure for a while. Simply unplugging and plugging the print head solves the problem for a while. But it returns.
Prusa Support also offered me to replace various components, but I don't see any point in it. They currently have no other solutions for the user.
I also sent to Prusa Support a video of the printing process where the extruder fails. In my observation I noticed that the nozzle LED always flickers and when the extruder fails it starts to flash like a stroboscope. This happens when the construction fan switches on. I'll test this if the error occurs again by deactivating the construction fan.
I suspect a power problem. Somewhere the electronics experience a brief undersupply without triggering an error.
I always pass the information on to Prusa Support but I have no interest in finding and fixing their electrical or software-related errors.

Thank you for your reply. My led flickers too. I haven’t paid close attention to it. But I will now. I will contact support and see what they have to say. Yesterday I removed the cable and reinserted it. The print was then successful. It does seem to be intermittent. I am going on vacation and will start the support process when I get back. I’ll keep this post up to date with what I find out.

I understand where you are coming from. It’s easy to focus on the negative issues, but this is the first issue I’ve had with this printer in 7 months of use. I love this printer. It has exceeded my expectations. I just started having issues when I started printing really high temperature filaments in an enclosure.

Almost half a year passed since we bought an XL. After countless hours experimenting, consulting with support, changing parts and many spools of wasted filament the printer is still not in working state - always the same, extruder suddenly stops feeding filament. At this moment the printer is 20+ days in factory for warranty repairs. Support boasted that it will be resolved in 10 days, but they suddenly fell silent. Note that we have MINI, MK3S and MK4 printers that work. However I am not sure if we ever buy a Prusa printer again.
So in conclusion - if you really want the XL, then I suggest you keep waiting. Some printers work flawlessly, some do not. And when the latter happens, well.. the support is apparently not what it used to be anymore.

I'll be honest. I feel customer support at this point is giving us the run around. This is disastrous for us. At this point I confess I couldn't recommend this product to anyone.

The problem follows the extruder# or the print head? Aka if you have tpu loaded in head 1 and it stops partway thru the print. Try loading the TPU into head 2, will it print successfully then?
I'm trying to understand if the problem is related to the print head itself or something else.
I've not had this happen on my 5t machine so I don't think it's an inherent design issue, but rather some bad parts in your machine. I've followed along on your other thread as well so I'm somewhat familiar.

One head prints ok much of the time the other is not able to make even one part without stopping feeding filament. It follows the printhead if swapped. Support is seeming to be stabbing in the dark. This printer has been having issues since we got it and I am suspicious of an issue in the sandwich board as well as the print head.

So it's either got to be the print head, cable, or main board.
Tell them you want all three. The only thing that will suck about replacing the main board is that you'll have to go through all the setup again.

So, I can also confirm that the error moves with the print head and is independent of the filament. I'm currently printing something out of PLA but I've tried printing PETG and PA-CF and the error still occurs. Material doesn't matter at all.
A friend of mine also has a 5 TH XL and it works flawlessly. Hours and hours. But, it has the “old” print heads.
Prusa has at least changed the filament drive wheel. So there are certainly differences to the print heads. I initially also had the "old" printheads and didn't have this extruder problem. With the “new” ones. So much for that.
What I also don't understand is why can I print 3-4 print jobs after plugging and unplugging the print head and then the error comes back? The position on the print bed also changes. So I don't think it's a hardware problem. But I could be wrong.
I found a little progress in our problem. I know what triggers the error (for me). Why and not though. For me it's the print fan. As I described, the extruder always stops extruding at a fixed layer height. In my case it is whenever the fan turns on. How did I find out? When the error occurred again, I re-licensed and printed the print part without the "automatic fan" and the "permanent fan" setting ind Prusa Slicher. Now and behold, it prints normally. From a layer height of around 20 or 21, I switched on the fan manually on the XL display. The extruder immediately failed again.
Maybe one of you can pursue this further or test it. This information has already been passed on to Prusa.

I have, they are not thrilled with the idea. We'll see. What's really upsetting is the sheer amount of time they are taking. It's become a major problem for us as this is not a hobby for us. They don't really care.
So it's either got to be the print head, cable, or main board.

Well the one printhead that seemed to be working stopped extruding today printing PLA. Opened the access door and indeed the wheel was not turning. Shut off the printer for 10 minutes or so and managed a reboot which with this thing is always a chancy process. The extruder wheel is working again. Sent off more email to support. This has become a mess. We had to do fundraising for our nonprofit and now I have a very expensive inoperative mess. I have a line of people who were dreaming of a prosthetic. Support has been a mess. I once thought highly of this company but that is gone. Anybody know a way to get them to pay attention and find a solution? I feel like I'm talking to a brick wall. Chat can't stay connected to one person long enough and then each one wants the entire history again and has different ideas. There seems to be no continuity. Email takes 4 days every single time and this has now dragged on for months with one problem or another.

I believe you have the option to return the printer, and maybe you can chance a replacement.
I am printing with mine almost daily and have done as long as a 46 hour print with having to change the roll of filament mid print all without issues.
I've done some 20+ hours using 3 different print heads printing PETG &TPU using PLA for the support interfaces all without issue. In fact the biggest issue I've had with the printer is dealing with warp and part shrinkage on such large parts. This has nothing to do with the printer but rather with designing parts properly to compensate.
All of that being said that's why I'm really scratching my head as to what could be causing this issue with your printers.
Out of curiosity what kind of conditions are you printing in? Aka temperature and humidity.
Another shot in the dark, but how are you starting your prints, directly from the printer, or from Prusa link.

Starting from a quality USB. 85 degrees ambient with the last failure. humidity is high but filament fed from a running dryer. In three months it has been assorted failures, work arounds and reloading firmware over 6 times. I'm not alone it seems, others with same issues. Returning it from our remote location would cost a lot. One guy is about to run out of warranty period without a solution he says. Intentional on Prusas part? Who knows. I don't know, the support is not what it was a few years back. I'm pressing for solutions or parts, so far no answers.

Maybe offer up your machine to Prusa to help dispose the problem. Have them send you a new machine and then send yours back in that box.
