I tried chokes not helping. I have had nothing but issues with my XL for over 2 months now. The customer support email responses are long winded gibberish that show up in a non timely manner and on occasion the response is not even applicable to the issues. Yes, issues, one after the other.  I am such a beta tester.  Today is day 7 waiting for "what are my next steps" response, support line is dead. USB issues is the biggest, USB errors after 10 or 12 hours, and does not properly recover. If it can't print it is a brick, don't buy expensive bricks. I'm hooped now, next steps is a lawyer is guess..

The truth is that prusa isn't very "helpful" with this issue. They acknowledge it as a bug but they don't answer when we ask for some more information on is actually causing it until they find the solution. And i get the feeling is not in the top of their priority list since they believe that the "workaround" they provided with 6.0.3 is actually of some worth. Even if it is a must for their enclosure kit. But if your problem is similar to the one most of us have here , did you try to downgrade your fw to the latest 5.* version. This worked for me and i thing most of the rest too. You won't have the new features but at least it works. Of course there is the unsolvable problem of false crash detection for traveling speeds above 370 (at least in my case) but that something i can easily fix through prusaslicer

Hi all - I have not followed this thread in a while, but as someone who suffered this problem quite badly and tried many, many of the suggestions here (much appreciated!!) - I shared my own experience on the github thread here and want to also share it here. Let me know any questions!


Hi all - to share my experience which might be anecdotal as it is a single user's. My problem was quite bad, couldn't complete 4 hour prints, most of the time couldn't recover, wasted A LOT of plastic. This was a month driving me crazy....- Tried many USB drives, ferrite cores, etc. Followed this thread and forum and facebook, and tried most things people suggested.

  • At this moment I was on 6.0.2.
  • Then reached to Prusa support. We tried:
  • Exchanging screen with my MK4. Didn't help.
  • - Went back to 6.0.0 with a full memory wipe, using procedure Prusa support shared.
  • This helped for a few days... and then problem came back.
  • I upgraded to 6.0.3, and it worked much better. A couple USB errors which were recovered from.
  • But printer worked well for a few weeks. Not happened again (or very, very rarely).
  • Upgraded to 6.0.4, it hasn't happened since then. Even with some weeks of heavy, heavy printing.

Notes:

  • Using same USB drives as always. Now using Prusa's included one! Never saw any improvement using newer/high end drives... or older, smaller, slower ones as someone suggested. 
  • Ferrite cores were removed.
  • Back cover of MCU was removed as I was worried about heat. Want to install fan at some moment but been lazy...
  • Support from Prusa support was excellent, got a replacement filament sensor I needed, and with this problem they helped me and shared openly they acknowledge the problem, are working through it, and I agree given the nature of it this takes time to solve.

Any questions let me know.... I am just.... surprised, how problem 'went away'? But happy about it, wishing the best to others struggling through this.

I "Love my XL1". Adding 2 Ferrets atleast helped to be able to recover two times mid print (and I do not get the USB error) but it stops. However this lead into some kind of "crash", but there was no. Seemed more like  printer was crashing into itselve. I do not have video, but heared the noice. That was something I had before, but it was allways after recovery. This time it was 30 min after recovery. With this offset, I will not be able to finish print. Seems another project I have to reconstruct and work arround, to be able to print on the MK4. By the way latest release, of flashware. Seems morelike, best times of Prusa are over. They should find a solution quick! I hate not beeing able to use my equipment.

Just got my XL (2T) a few weeks ago, and upgraded to 6.0.4, and sorry to report that I just got the USB Read error as well, doing a single-color print.  I unplugged and re-plugged the (Prusa-supplied) thumb drive and it seems to have resumed (I was in the room when it happened so I noticed right away).  Still waiting for the print to finish to see if it got messed up or not.  Disappointing that there's still not a fix for it.

After a saturday with a lot of problems, I had a 6h Print without any issues. What was the difference? Well I only used an area 15 x 25 from the origin (Most left, back corner). 😂 an area similiar to the MK4. 

Does any body has the same experience?

Add me to the list of users who've experienced this.  5T XL first time happened overnight 5 hrs in to a 29hr print.  Only has happened to me once and is also the only time I've filled the build plate with lots of models.  Only a single or two models on most of the buildplate has been done in the past.  Not sure if that is relevant, but its the only thing that sticks out as different for me.  

I tried to recover with most of the aforementioned suggestions, no luck.

I'm not sure if I've been lucky or if this prevents the issue, but I've been free of USB errors on FW 6.0.3 for a while (including a 36h print with zero intervention) except when I or someone forgot the last one:

  • Disable PrusaLink
  • Disable PrusaConnect
  • Delete all files off the flash drive except the one you are running

Just to let everyone know:

As you know I was "safe" by disabling Prusa Connect and emptying the USB stick. However ... I did switch now to 6.0.4 and have printed using Prusa Connect again. The USB stick is .. filling up (I didn't force it yet though) and so far it appears to be working, even with some 8hr+ pieces. I'll update with my findings if I hit a snag again.

RE: USB error mid print -- Unplugging USB 3 seems to have worked for me.

I started getting frequent USB disconnect errors a couple of weeks ago, right around the time that I also updated firmware, did some printer cleaning. I also plugged a USB cable into the back of the XL so I could connect a Raspberry Pi in an attempt to use Octoprint / Octoeverywhere for the sole purpose of having a webcam. Because I changed so many things around the same time, I didn't suspect the USB cable plugged into the back of the machine until yesterday. After disconnecting it, I've been able to print two 12-hour prints without a problem.

This is probably a niche solution for a niche problem I created for myself, but I'm putting it here in case it helps anyone else.

Also having this same issue. I have a five head. I have been printing for the last month pretty steady, and then today ran into the issue. Tried 3 different USB drives, besides the one that came with the printer, copying the files directly to the drive and can't get past the error. I'm going to try and low-level format the Prusa USB drive, then copy the ONE file over that I need and see if it works. If not, I'll try a power cycle to simulate a brownout.

Nope, didn't fix the issue. Upgrading to 6.04 FW, and then cold boot the printer and retry the print.

Decided to try updating to 6.0.4 from 6.0.0-alpha and during the first 5 hour print after the update I've experienced two cases where the printer halted. This time however it was possible to resume the print, unfortunately this is not without a visible defect on the print.

Back to 6.0.0-alpha we go...

experiencing errors printing as well. A couple of USB-errors, then other issues and having prints stopping strangely.
But then when i tried emptying the USB-drive ... I was unable to delete some BGcode-files ?!?

I really think there is something wrong with the USB-drive.

I should start testing all kind of stuff, as calibrating, ... but just want to print in stead of spending houres testing and figuring out what is going wrong suddenly.

Been following this thread for a while, since I got the same error, ruining long prints and wasting filament for no good reason... my very expensive printer has been sitting collecting dust for a while because of this.

I noticed there was a new firmware update that has "fixes for unexpected USB disconnection". I thought you'd want to know. I'll be testing it, here's hoping.

I have two XLs:

  • 5T ordered Nov. '21
  • 2T ordered Aug. '24

Both have that issue. The error pops up regardless of the toolhead usage and it is super annoying as it results in a layer line due to warping over time (yes, also with PLA). I only print large parts around 500g to 1kg and from about 20 parts the error occurs in 18 of them.

Let me know how I can put some pressure on Prusa (Github?) or maybe we can fix it ourselves - I thought maybe it is the super long LCD cable which is the culprit?

Besides that I also have layer shifts when temperatures get hotter, I assume its because of the drivers overheating (no error message though, but it goes away when its colder. Turned on crash detection for that, which at least works "fine" then, no print errors visible despite having sometimes tens of crashes. Maybe the temperature is also the reason for the USB error?

I don't think it is the USB drive itself. The error is the symptom. I've only had the issue when printing with all five tool heads. I have printed 5, 8-hour prints using a single head with no problems at all. But the last print using all 5 heads stopped at least 4 times during the print.

This is also my experience. I can't even do a 1-hour 5-toolhead print, but did a 16h 1-toolhead fine.

If you stop the print rather than trying to resume it, and then try to print from files on the USB drive, it'll show no files. Might setup Octoprint to try printing over USB

I was able to complete a 40h print the other day on 6.1.2 without intervention, but yesterday I ran a few short prints and got one USB error and another issue twice that I suspect is another symptom of USB errors.

I've been wondering about this as well, the long unshielded cable running next to motor cables. Has anyone tried shielding the LCD cable?

A general question - as the electrical influence came up quite a lot:

Our printers are all pretty much the same on the inside (granted, the cabling might have nuances from the build), but what are the physical environments you are printing in looking like?

On my end I have:

1. 75-82F, 45-80% humidity (printing from dryers)

2. the power grid is "reasonably stable"

3. 2 wifi routers, Hue, and another wireless house automation server (blinds). There aren't that many wifi networks from neighbours.

4. Beside that no heavy electric machinery.

I do experience some printing related problems, but I haven't seen the USB error in a while - even though I use all the network features since a while again. Some of the prints did run for many hours and multiple colors as well.

Format usb flash, then put the model_which_stuck.bgcode on flash which stick, then insert to the printer and it will continue printing from the stuck position

Hi, I've had my 2 head XL for a couple weeks now and have printed at least a dozen different things without issue. I've been using the 2.7 alpha slicer and firmware version 5.1 alpha for about a week now with no issues, just completed a 6 hour print last night that came out great. Today I've run into an issue where the printer stops/freezes mid print, somewhere around 40% and sits there. When I pause and resume the printer post a USB failed to read file error. I've tried reslicing and also saving as bgcode and it still fails. I'm now trying with 2.6.1 slicer to try and figure out what is going on. Has anyone seen this issue on the XL or MK4? Should I attempt to format the USB key?

Today I added some shielding to my LCD cable. Some copper tape wrapped around each of the 4 sections individually, starting a couple inches from either end. I would recommend some other option, or at least sending two of the sections in each direction, since the copper tape made the ribbon harder to bend and a bit thicker, it was difficult to get all the wires in the right place. For grounding I ran a wire from the shielding to the PE connector. At 5h the print was still going good, and it looks to be going good now at 7h, but I am remote now and it is hard to tell from this camera angle.

I got this from support the other day while working with them for this issue (which I suspect is another symptom of USB errors), looks like the fix for the XL USB issue was not in 6.1.2

The USB disconnected fix was mainly for MK4 printer, we are working on big update towards this issue, which should be part of the following firmware release.
