Best of luck to all XL owners affected by this. Hope we can all put this to rest and get back to actual design work and some real printing.
BTW, I'm still running 6.2.0 RC1. It does not reduce this extruder stopping mid-print issue, but I do like the function where it detects which tool's extruder step motor had stopped responding. IF ONLY, prusa would further enhance this function allowing user to load filament to another tool head if not in use and continue the print. what are your thoughts on that function? I'm just thinking aloud here 🙂

I think that's a great idea. Anything that salvages a pending print loss makes for a more robust system.

You can chain two (or more) tools so that one picks up when the other runs out of filament. I don't know if this "fail-over" capability also covers extruder malfunctions, but it might depend on whether the malfunction was detected quickly enough.
Fast detection isn't an issue with regard to running out of filament because that's actually detected before you run out -- as a result, the printer knows precisely where to pick up laying down filament with the other tool. Not sure other malfunctions would give you the opportunity to do that.

I'm a newbie, but I'm kinda surprised...kinda not surprised, that the extruder motor must not be encoded?

I can't speak to the extruder motors, but the steppers on the X, Y and Z axes are not encoded.
They don't need to be, unless you have a collision or your belts are so loose that they slip.
Problems like collisions or jammed filaments are, I believe, detected by monitoring the current to the steppers.

Hi all,
I'm actually running into this issue now with my new Prusa XL. I had ordered the single toolhead version (which contained the new cable cover parts) and last week I upgraded to the dual toolhead version. This morning, twice, I had a failure on T1 and that's the one with the new cable cover.
Can I check with you what finally resolved your issues then?

Update: I've printed and installed https://www.printables.com/model/1124941-secure-xl-nextruder-cable-connector-solution but now 10 hours into a 12 hours print, extruder motor stopped spinning again on T2. I had switched the nextruder between T1 and T2, so this means something is wrong with the dwarf board on T2 most likely?

Jim, I'm starting to have trouble with mine again. I have installed all Prusa printables updates and latest firmware (6.5). I have not "loosened" my connector screw like you did yet. I was wanting to hear from you how your system is running now that it has been a while.
- 1. What firmware are you running?
- 2. Did you ever change a dwarf board, or just the cable?
- 3. You loosened the screw and landed on 6.0 firmware last I knew...Is this where you've remained?

I haven't had any issues since..
I replaced all 5 cables and 2 dwarf boards.
I am running 6.2.5+8912 firmware
I switch all cable connectors and dwarf covers with this: https://www.printables.com/model/1172015-prusa-xl-dwarf-cover-and-cable-mount-threaded-inse/files
All screws are tight, more so with the threaded inserts.

I've replace those covers and connectors with new parts printed with PPCF.
The TPU connection covers worked very well, 13 hour multicolor print finished without any issues.
I'm glad it worked for you, but given that I have my XL in a Prusa Enclosure and sometimes run with the lid down and bellows up (for materials that need that) I'd be worried about the low heat deflection temperature of TPU (50C and up). Any thoughts on that or it a non-issue?

Interesting, PPCF because it is lighter that PETG-CF? Or just a preference/convenience?
