Test/calibration failures for part fans & hot ends, painful setup finally complete

Well, the printer is finally together, passed all the self tests & is doing a 2 color test print. It was a bit more pain & frustration that I was expecting. Despite shipping on December 12th, it has the .6mm nozzles. Not sure when they switched to the .4 nozzles, but it seems to be a good idea to me so far. I'm seeing a fair bit of stringing already just loading & unloading filament & doing 2 test prints.

Key bugs encountered:

  • Several threads on here about part cooling fan tests failing. The recommendation to remove the air duct proved correct. No debris or stringing inside them I found.
  • Firmware 5.1.2 fails on the hot end tests for unknown reasons with no explanation.
  • Either the PTFE tube for head #1 arrived kinked, or I tweaked it during assembly.

My journey:

  1. Built printer
  2. Noticed kinked PTFE tube on head #1, unfortunate, but not problematic so far (will replace it here soon)
  3. Upgraded to firmware 5.1.2
  4. Ran self-tests
    1. Print fans failed self test
      1. https://photos.app.goo.gl/fzvpE9GT5Vn73Niu8 (All part cooling fans failed)
    2. Occasionally one or 2 wouldn't fail, but they generally failed every time
      1. https://photos.app.goo.gl/r2zfKAgnD3BwLAov6 (All but 2 part cooling fans failed)
    3. Hot end self test failed after 1-2 seconds with no message & just went back to self-test menu, no red X, but no green check either
      1. https://photos.app.goo.gl/qY6FZRVZEJTHmdQU9 (Poorly shot video clip of failure)
    4. All other self-test & calibration functions completed sucessfully with a green check, just fan & hot end showing failed other than a green check
  5. A couple of small test prints were successful, other than trying to print with no filament extruding (filament past sensor in head unit, but not engaged in extruder)
  6. Flashed back to firmware 4.7.1
  7. Factory reset
  8. Print fans failed
  9. Removed Shrouds  from print fans (squirl cage fans on the left, just need to remove the 2 screws below the fan)
  10. Print fan test succeeded
  11. All tests & recalibrations succeeded
  12. Upgraded to 5.1.2 again
  13. Printer complained about incomplete calibrations again
    1. Thankfully all but the nozzle size were showing a green check, so I didn't need to redo the hot end test that would probably fail

My path froward:

  • Get a new chunk of PTFE tubing
  • Wait for availability & order up some ObXidian .4mm nozzles so I can print carbon fiber materials & my wife can do some glow in the dark, hopefully combat the stringing I saw as well

Following up with the E-mail I had with Prusa.

Thank you for the report, Devin. We have reported the case to our developers, and after some internal testing, we have found out that there might be a bug on the latest FW affecting to trigger the error message. It should not have any impact on the prints, only for testing. May I ask you, if you would be opened to a little testing and sharing the values you can see for all fans in these two scenarios below, could you share those with us? Run selftest to determinate which toolhead is throwing error with print fanPick the tool/s and go to menu -> control -> temperature and set print fan speed to 100%.Then go to menu -> info -> sensor info and scroll down and write down the fan speed with the fan shroudRemove the fan shroud and write down the values for the fan speed without fan shroud.Thank you! S pozdravem / Best regards / Cordialement, —Tomáš RidzákCustomer SupportPRUSA Research  |  Partyzánská 188/7a | 17000  Prague  | CZ 00420 222 263 718 | SK 00421 220 570 305

Apparently I missed recording data for head #2, but these were the findings I sent to Prusa.

he self-test was usually failing on all 5 part cooling fans. Occasionally 1 or 2 were not failing, but it was not consistent which ones were succeeding. This behavior was consistent between 4.7.5 & 5.1.2. My only solution to pass the self-test was removing the shrouds. My prints have been fine. I've been fighting with some stringing & globbing issues, but thats not relevantI watched the RPMs for a minute or 2 & tried to note the highest & lowest RPMs I saw. Test results for print fan before, during as well as after reinstalling the ducts:

Plenty of other people on the forums finding similar issues with the nozzles on the part cooling fans causing the self test to fail. Hopefully they get the health checks sorted out better in future versions.

After taking on firmware 6.0.0 now all 5 head on my XL have print fan calibration errors. They look to spin just fine.
