New 5 head upgrade fails toolhead offset calibration on tool 5

Did the upgrade and did the latest firmware today (6.1.x).  Toolhead 5 fails offset calibration and the printer screen restarts with that error during tool 5 calibration process.  Says it is 3.153mm which is more than the 3mm allowed.  Tried with the plastic piece off the calibration pin, and belts seem right in the green on both, with no misalignment to the x axis.

Swapped toolheads to make sure the position was the problem, and not the toolhead itself.  It's position 5 (the last one) that fails, regardless of the actual toolhead in that spot.

How can I get past this?

Also, any way to print with the other toolheads in the mean time?  Printer is currently a brick wghile I look for a solution.  Prusa just says make sure nozzles are clean.  They are all brand new and have never been used.

The easy check - seems to be a cause in some (about a quarter?) of these cases, is to look along the line of parked heads; are they all exactly in line?

If one dock has not been pulled all the way into place at installation that head will fail.

Cheerio,

Thanks.  The heads all look in line, and they are picked up and dropped off normally as far as I can tell.  There are no hicups and they lock on with not noticeable play between the carriage and the pick up plate.

OK, next check that the nozzle is fully inserted - loosen the grub screw, remove the nozzle and reinsert making sure it is properly seated...

Or: https://www.printables.com/model/786649-xl-nozzle-replacement-tool

Then try again.

Nozzle perfect.  Removed and re-mounted.  Also replaced the first nozzle with a new one, but we did swap extruders and the problem stays with the position, not the actual extruder, so that suggests something other than an issue with that actual extruder.

... and if you've been swapping toolheads then the connections have all been broken and remade ...

Sorry, I'm out of ideas.

I did run my XL four headed for a week but I've forgotten how I set it up - I think I just removed the head and ran the calibration then told slicer it was a four head machine but ICBW.

Cheerio,

To clarify, the only connection re-made are the single molex connector to the top, the PTFE tube, and the nylon band that provides support for the cables.

It did confirm the problem isn't with the toolhead itself, which was valuiable since our next step was going to be to disassemble and rebuild it.  Toolheads were built by PRUSA of course.

If its a new 5 head setup you may want to recheck that the toolheads are connected to the correct connector on the XL-splitter board

We got it working.  We redid the position calibration, which to be honest I think was okay.  Then we tightened the belts.  They were at the lower end of the green range on the PRUSA tuner, so we took them up to the higher end (low 70s to low 80s) and between those two exercises the calibration finally completed on the last toolhead.  The machine is printing again!

Thanks for the suggestions.
