Prints have defects at 0.15, but seem fine at 0.20. Not everything can be printed with 0.15mm?

These were all printed with 0.15mm layer height.

At this layer height, if a print has 4 upwards facing corners, at least one or two seem to be badly damaged. (they look dented inwards)

If i switch to 0.20mm layer height, everything is fine.
If i switch to 0.10mm layer height, everything looks horrible.

I spent weeks messing with all settings Slic3r has to offer, but nothing helps. Only switching to a bigger layer height works.

Is this normal?

I had one batch of this test print pretty flawless at 0.2, but now i can't get this to work again.

Could someone throw this on their printer if you have some time?
It's only 2 grams of filament and 10 minutes of print time.

That way we could see if i'm just hunting ghosts, and you could see if you have this problem as well.

It looks like you do not have enough cooling fan on the 0.1 prints with issues. You need to show us your slic3r settings for each (and what is different) so we can help. But the fan settings seems to be an issue.

Cooling fan is running at full blast, even tried various fan adapters from thingiverse.

Printer:

Prusa i3 MK2s with e3d Titan upgrade, also a stock Prusa i3 MK2 (no upgrades)

custom filament fan that blows so hard (and loud) that most things lift off the bed when printing without a brim (even petg and pressed down really hard) from 3 sides, front, left and right. also tried with stock fan and shroud (blows only from the front, same problem)

205/60 for PLA, 220/65 for PETG

printing with near stock Prusa settings at 20 micron or 15 micron

calibrated extruder to the mm

using latest slic3r Prusa Edition

I've tried:

lowering the head temp in 10 degree steps all the way down to 170 for PLA, did not fix

slowing down print speed to 5mm/s steps down to 10mm/s, did not fix

lowering extruded material down to 0.8 in 0.05 steps, did not fix

using a different material: black PLA is somewhat ok, white PLA prints look totally broken, black PETG has it slightly (about half that of black PLA)

tried Cura, stock Slic3r, and Slic3r Prusa Edition, Simplify3D all have this problem.

combination of all the above - did not fix!

different retraction settings- did not fix

using 'Seam position' random halves the damaged areas of the print instead of my 'aligned' that i usually use, but all prints look like crap then (zits everywhere)

it's always one side that is damaged; and no, it doesn't matter which side the print is facing the fan. sometimes the front, sometimes the back, sometimes the sides.

do you want me to post the slic3r inis i'm using?

Then it is not a slicer or slicer settings problem. It is a hardware problem. Are you using Linear Advance? What K Value?

It sounds like you have made many modifications/changes. On the stock machine. No Modifications. Print an included file from Prusa. How does that print? Both the Benchy and Frog have overhangs that would show this issue. Did the printer EVER print correctly, or did you jump straight to modifications? When did this start?

What brands of material? I have seen some filament (same printer, same settings, same everything) do poorly on overhangs, yet a different brand worked great. Have you tried different brands? I have had good luck with Hatchbox.

In general, you have described about 25 different changes (I counted in your email) that you have tried. That is a huge number of variables. My recommendations is to go back to the beginning and carefully change one variable at a time. If you have a stock printer, use that. No modifications. Start with a pre-sliced file. If it looks bad, post photos so we can see what we can determine. Then change ONE variable. Test that. Post photo. Sometimes a problem changes, but the reader says "still bad" when we might see that it is bad in a different way. Without us being able to see, we will come to no conclusion different than yours - since you have tried to problem solve it and already drawn your own conclusions and since we only hear what conclusion you have come to, we too will come to the same conclusion.

Can you describe a bit of the history of how you got here? Did the printer ever do overhangs correctly before you started modifying it?

Since this seems to be an issue with the fan that cools the filament after it has left the nozzle, can you post some photos of that hardware?

What K Value?
The E3D Titan needs a K value of 45 after about a day experimenting from calibration cubes, compared to 30 on the stock Prusa.

When did this start?
I have a unmodified Prusa Multimaterial, and this machine has the same problems on the slight overhangs. Granted a Bowden setup will always provide worse results than a direct extruder, it's a bad comparison.

What brands of material?
Different brands: Das Filament, Verbatim, Hatchbox, ICE Filaments

The color white is the most difficult to print with because white is so much more 'droopy' than other colors, and shows these defects the most. Tried about 3 brands of white filament. Black filament has these issues, too, but at a much lesser extend.

I'm currently trying to fix the error with the most difficult color to print with, white.

From the imgur album, you can see that the printer prints almost perfectly, besides the spots that are bad where slight overhangs are at. All 3 Prusa i3 MK2s (one of them multi material, 2x Titans) have this problem.

I've tried various nozzles for this problem, and added a more powerful fan to it.
