I can confirm I had the same thing happening to me, assembled the kit, did the self test and calibration and tried to load filament for the first time. I inserted the filament, I did get an error immediately saying to preheat the nozzle (although I did that), and within a second I saw the filament melting on top of the extruder, slowly coming out. Then smoke started getting out of the filament sensor and the top extruder cap. I dissassembled the entire extruder (joy), luckily only the sensor seems damaged, not the body itself.
As I understand, the sensor is not really needed to print? Will contact support to get a new one though.

I realized that I had never enabled my filament sensor since I assembled my kit, so I'm sure the filament sensor is not required to print! lol

I should probably try it sometime but I'm leery of asking for a problem when the printer has been working fine as-is.

Wow, this just happened to me as well. I had to look up the issue, since I wasn't sure if it was something I had done during assembly. I was wondering why my filament was getting all jacked up and causing jams - turns out it was melting because of the heat of the sensor. Then, I did an unload to swap earlier today and the whole thing (sensor) went up in a cloud of smoke. UGH. Thankfully, I didn't set off any fire alarms.

Not sure if it would have helped in this case, but when I received my kit, I noticed that the filament sensor was excessively dirty. I ended up cleaning the sensor with a DSLR sensor cleaner and then blowing it dry with canned air. I know its overkill, but I also only touched the sensor board by the edges and used a pin protector while completing the rest of my build. So far so good, but this doesn't necessarily mean I'll be protected either.

First time I've ever heard of this type of cleaner. Which DSLR cleaner did you use?

Maybe it's faulty or out-of-tolerance parts on the board. Who knows? Supposedly the design of it has recently changed to add an additional resistor.

Anyhow, add me to the list that's getting a warranty replacement. ETA seems reasonable. If it arrives within the ETA, I'll be happy.

Yes, you can run without it just fine, at least in the short-term. Just disable the filament sensor under settings. Starting with firmware 3.2.0, a working filament sensor will sense when a jam is about to occur and take mitigating steps to save your print. So, I presume it will be a nice feature to have when everything works. 😉

The I3 MK3 release design is still evolving, and so there's going to be some shakedown. It's just par for the course. Overall, I'm very happy with my printer.

My filament sensor did not work at all, received error message during self test after building the kit printer.

What is the troubleshooting procedure for the filament sensor?

I checked the cables for continuity (all OK) and quadruple-checked that it is plugged in as per the build instructions.

Maybe I'm lucky it does not work, at least it is not going to cause a fire that way.

Same happened to me yesterday!!! The whole thing melted. When I tried to turn on the printer after live chat suggestion there was still smoke coming out and I turn it off. I am not an expert and I was a bit afraid. I have a video but it does not upload here. I already replaced the whole hotend 2 times cause I had jams inside the PTFE which was not easy to clean. At this stage I asked to send back the printer and check the whole thing and not just get a free replacement. By the way I had bought the assembled version of mk3

Yesterday I got the same problem. Same pictures!
I asked for the warranty, because I receive it this February.

A quick update. They were happy to accept the printer back. They replaced whatever needed to be replaced and they also upgraded the extruder with all the new printed parts. It prints well since I received it. 😉

I had to do some serious looking to find where and how to plug the filament sensor in. Both ends are not polarized, and plugging in upside down and backwards at either end is way too easy. Especially having the cpu side connecting into a 10 pin socket - again without any polarization or keying. A disaster waiting to happen.

And I doubt the filament sensor board has any polarity protection.
