XYZ Calibration Failure
I have two I3 MK3s. One of them works fine; the other doesn't. I recently upgraded to the latest firmware, 3.4.1, and I get the dreaded XYZ Calibration Failure: consult the manual. The manual is no help. I changed the PINDA, and it still happens. I went back to 3.1.3 and it will successfully complete the XYZ calibration; however, it does not print properly. It prints a 150mm x 150mm box as 150mm x 152mm box. Please help.

Unfortunately, there are many factors that could cause X, Y, Z calibration failure.
For starters I'd check your Y axis to make sure that it moves freely. Improper bearing / rod alignment / over tightening of the bearings could cause a failure. I'd also check the belt and also check to make sure the bed doesn't wobble.
For the X axis I'd first check the positioning of the fan cables and make sure they're properly routed through the guides and not getting pinched. Improper cable routing will cause the X calibration to fail because they will also get pinched on the X idler / motor mount, sensing an incorrect length.
Z axis could fail by improper routing of the filament sensor cable and zip tie behind the X axis. The Z could also fail by excess tension when traveling up or down. You can check the tension by spinning the leadscrews with 2 fingers equally on both leadscrews. The action should be easy and smooth. The Z axis could also fail if you put your T-nuts on upside down, it's a very common thing I see when people post pictures of their builds.

You were right. It seems as though I had over-tightened the bearings and that was causing a slight wobble on the Y-axis. I took it apart and adjusted a few things, and then it successfully completed the XYZ Calibration. Unfortunately, it still prints a 150 x 150 box as 150 x 152. How can I fix this?
