They have decided to replace the Buddy board and both printheads although 5 days since last contact and waiting. They will of course want it run with latest firmware. Honestly after 5 months of all this endless issues this is the last try. After this it's chargeback time and I give up on Prusa. With the money I'll look at a few options in IDEX at the size I need. This has cost us dearly and they don't seem to care.

I don't want to exaggerate, of course, but this is the information I received. Hopefully it's correct and this annoying nightmare will be over.

We got our XL back, so there is another update - and sad news again... after second visit in Prusa factory and lots and lots of promises and reassuring the printer worked for approximately 16 hours. Then it failed in the same way we all know. This time we will have to press for refund. Fortunately Czech law states that if there is valid warranty claim for the same issue for the 3rd time they are obliged to return the money. And believe me, they started to twist like a snake to get out from this situation. This is very, very sad.

Thay have decided I have a bad memory chip as a minimum. They say they are sending the new buddy board and print heads. Now I have to go back and find out if there is a shipping number so I can register it here with customs. Also concerned as the last parts were sent to the wrong address and it took two months to get a thermistor. Will delve into the black hole of live chat in the morning as getting email responses is getting longer and longer. I have to say my confidence in customer support at this point is badly shaken.

I just got off chat with support and they've told me the firmware will be out "probably before year end" which is well, quite a bit more than a week. Just dropping this here so everyone can adjust their expectations. I mean, its been more than a week already but, yeah, nebulous ETA at best.

Hello folks!

I finally have some good information from Prusa Support. The extruder failure problem has been fully identified. Firmware is currently being written and will then be tested internally for about a week. Once this is done there will be a firmware on GitHub.

My support keeps me up to date.

Persevere!!!!!

Hi,

I've been having the same problem with one of five extruders for about three months. I have a homemade case with a very controlled temperature between 36 and 38 degrees and I can reproduce the error with both the case open and closed. The extruder stopped at exactly the same layer height both times, but I can't say if it was exactly the same line of code. I can also confirm that after stopping the extruder, manual axis commands have no effect, but after briefly parking and retrieving the tools, it works fine again. I've been in contact with Sam from support for a while now, but he still argues it's caused by my enclosure and he wants prove that it's not my fault. I'm pretty angry with Prusa support and would certainly rather buy a Bamoolab next time. Seems that the XL is bananaware that ripes at the customer.

Just made a 3. try with PLA, no printbed temperature, no change to the gcode except the temperatures, same result. Printer stops at the very same layer height. Means, the failure is at least at my printer neither temperatur nor enclosure related.

I just returned from a long trip.  I haven’t had time to investigate my “version” of this issue too much.   I am glad to hear that it may be a firmware issue.   I plan on doing some testing to see if I can reproduce this regularly.   I believe I am having this issue with 3 of my extruders.   I plan on contacting support to get on the list of people experiencing  this issue.  Is there any thing I should specifically reference when reporting this issue?  I don’t want to have to go through the “did you trying turning it on and off”’ questions.

For most people this error has the following characteristics.

1. Extruder stops mid print, it's unrelated to heat as it happens with the enclosure open or closed and with any material.

2. If you try extruding with the failing print head after the print has been paused or stopped, the gears will not turn

3. If you park the tool and then un-park it, it will now extrude without issue.

4. Many people have found that the issue starts at whichever layer the part fan turns on, and have tested printing without it as a way to sidestep the issue. This doesn't work for everyone.

Support will ask you to perform tests despite the issue being the exact same.

Be prepared to swap extruders around, reclaibrate, and fail again.

My suggestion would be to make a cold pull in every single failing extruder so that you can rule out a clog from the get go. 

If two of your extruders still work fine, I'd say don't swap with one of the healthy ones so you can at least keep using your printer if the problem is somehow "contagious" although, in my experience it's just a matter of time before the other ones start having the issue as well, but just in case, keep one safe.

Hello folks!

Last update yesterday from Prusa Support: "there was another small "plot twist", but nothing major.

We are still waiting for news and the release of the first firmware that should solve the problem..."

 

Whatever that means. So we can continue to wait and hope.

However, I have now made it clear to support that it is slowly becoming uninteresting because there is simply no information about the progress or analysis of the problem.

I'll stick with it and continue to annoy them.

Hello everyone, I changed the dwarf boards and that seems to have solved the issue for now.

I had pre-release boards it seems, so if you're still experiencing issues check if yours are too.

They smelled kinda burnt

I'll report back here if anything else changes

This is what I got from support this past Saturday. 

"Hello, Apologies for the late follow-up on the thread. We are expecting a firmware update that should address this type of issue relatively soon on the firmware side, but I sadly don't have a timeframe on this yet, though expected to be relatively soon."

I stumbled across this.  Maybe check this. I ran into my first issue printing an entire build plate full of asa.  My extruder didn't stop, but the filament stopped extruding and you could see where the Nextruder gear ground up the filament.  I noticed when opening up the filament for 6 that there was not much tension.  I checked my MK4 and there was a significant difference. 

I'm going to print up a new lever arm and see if more filament preload helps. I'm thinking I've never seen the problem before because it's never got that hot inside enclosure because normally I'm not using the entire build plate at 105C

Brian, that sounds then like the problem I have mentioned higher up in this thread. 

For me, I was able to resolve this with PC-CF printed extruder parts.

But I am glad that it worked out!

This issue is not a skipping extruder but an extruder that does not want to move any more until it is unloaded/parked or the job is restarted. I just had it happen again today but forgot to get a video of it. Without video Prusa Support refuses to help with the issue. I am usually pissed off that the print just failed after many hours to remember to get my phone and video it happening. So now my phone sits next the the XL so I can do the video.

Yes, I believe that there might be more problems at hand.

All I wanted to say is that one seems to be that the extruder is getting too warm and some parts are deforming slightly, which causes problems.

The other one might be somewhere in the Electronics / Firmware. 

This thread is hosting problems from various folks for both of these cases.

Sorry for the delay its been a busy week, anyhow in the pre release dwarf boards this little square thingy says HX and a number, in the release ones it says HX+number+AVIAC. My best friend is an engineer and he said the lack of AVIAC in that chip means its debug. The new boards prusa sent did say AVIAC there, so hes probably right
