So about 20 hours of printing to another fail. this time it didn't dock #2 correctly. Not sure what's to blame. Tomorrow will be spent with a doctors appontment. I'm ready to remove the plugs altogether and just solder and heatshrink the cables. I'm sure it would void the warranty though. This is utterly ridiculous. It seems like a bottomless pit...

Have you greased the dock pins?  Prusa recommends you do so.  I'd also check to make sure your docks are tight.  Try and wiggle your dock. It should not move at all.  If it does you need to tighten the screw at the back.  I recommend removing the metal mesh plate to get better access.  It comes of easy.  I'd also recommend some thread locker on the screws. 

After this rerun the dock calibration. 

I happen to be checking my printer statistics tonight and I have over 2,000 changes on dock 5.  It has never missed once. That's the one I usually put support material on hence the reason it has the most changes but all of my other docks have more than 500 changes, again its never missed 

I think prusa should offer a fully assembled XL.  And I mean fully assembled currently you still have to install the docs yourself even if you buy it fully assembled which I think has led to many problems for people. I'm not saying this is the case with you but being things like tightening the docks being finicky there should be the option to purchase it already completed. 

Anyway check that out and let us know. Plus look at the positive side at least it didn't stop extruding. 

I've been printing some pretty big prints over the past two weeks each one more than 20 hours and I've not had one failure.

I am wondering a long time about why the pressure sensors of the extruders are not recognizing a problem when the extruder stops. They should sens a lack of pressure with the weight load sensors and stop the print, or do they only sens too high pressure when the nozzle is jammed.

I think Prusa needs to look into revising the manual to remove the back metal hexagon mesh panel so that you have better access to the screw for each dock. I just did the assembly of my XL over the holidays and used that method after reading the large number of comments on that section in the assembly manual. I really don't know how they expected tightening down that screw through the mesh panel to allow you to get enough torque on the driver to properly seat eacj machined dock piece into the extrusion with the interference fit that they have. I also think it might be worth it for them to suggest you use an actual driver with a handle for that step instead of the allen key they give you.

I imagine that the dwarf connector cover firmly held on the the connector. Then due to vibration, the connector cover would wiggle and pull the connector from the dwarf board.  Maybe the cover would get lodged at an angle. So the loose fit between the connector cover and the case was probably still a problem.

well.......the "red screen" with the extruder error in 2.6.0 RC1 works good. xD

But they probably didn't fix anything straight away. Which matches my information.

Well then we wait more and discuss with support. It's so nice to wait. ^^

I haven't had any problems with extruder stops so far, only with 2.6.0 RC1 did I get a red screen for extruder 1. Back to FW 6.1.3 and I have no (visible) problem. Is it possible to turn off the red screen for extruder stops?

About the docking issue. Im not sure if it is relevant but it happen to me a couple of times. It start to print and at some point at a toolchange it actually crashes on the dock. I notice both the times it happen that during that failure there was a layer shift. And if i tried to reprint at the same layer the extruder would crash again. In both the times it happened there more than one items on the bed. If i reslice the same model it just keep happening. What solved it is was printing each item separately. I dont know what the issue was.

I had to file down the dock a bit to get it to seat into the aluminum extrusion slot. I thought I was going to snap that tiny screw with that much torque.

Take all your heads of the docking station. Make sure when you look down at them from the side of the machine they are perfectly in line and straight up and down. If not, remove the ones that are not straight and file down the top and bottom of the block that is supposed to get sucked into the aluminum extrusion slot. They need to sit perfectly straight and in line or there will be issues, ask me how I know.

I have been trying to print the N7 logo for a while now. descriptions as follows:

Top: printed on 6.0.4 FW original dwarf cable connection.

Middle: printed with 6.2.0-RC1 FW with modified dwarf cable connector and cover per this thread.

Bottom: printed with 6.0.4 FW with modified dwarf cable connector and cover per this thread.

Material is PETG fed to my XL from a filament dryer.

I would not recommend filing them.  They fit tight, because it was designed that way.  They will seat properly when you correctly tighten them.

Filing them could lead to improper alignment as there is only a single screw, which is not enough to locate them.  The tight fit with the extrusion provides the location, and the screw is only to hold it in place.

I would not recommend filing them.  They fit tight, because it was designed that way.  They will seat properly when you correctly tighten them.

Filing them could lead to improper alignment as there is only a single screw, which is not enough to locate them.  The tight fit with the extrusion provides the location, and the screw is only to hold it in place. 

It took three passes of a file on top and bottom to get the 5th one to fit without nurling over the aluminum extrusion it was trying to fit into. 

The slot width on the extrusion was varying about 0.015" from narrow to widest. 

There was absolutely no way that tiny screw was going to pull that tab into that slot. Just a little bit of filing. It fits great. 

To anyone who feels the need to do this, a few strokes of a file and try again.

It's supposed to be tight and the screw pulled them all in fine.  You do realize that not everyone has mechanical skills you might have, and what you say is a few strokes of a file is very subjective, and someone could very easily ruin their mount.

So a few light strokes... What did it measure before and after you filed it?  What's the tolerance on both the mount and the opening in the channel?  What's an acceptable amount of clearance or interference?  These are the types of questions that make telling someone to file them a bad idea.

I stand by my recommendation that someone should not follow the recommendation to file the parts.

Do you have the new pccf idler door and latch?

I ask because your pictures look like underextrusion, not completely stopping.  If it was completely stopping you shouldn't see all those strings and damaged plastic

That's right.

I've seen similar results in my prints.In my case, the symptoms have been gradually changing.

When the symptoms first started occurring,

(1) one or two layers, or even a few centimeters high, would be printed normally, and then the gears would suddenly stop for some reason.

(2) Recently, in addition to that pattern, as with the N7 plate posted by @csimian, the amount of filament gradually decreases, goes through a phase of fainting, and finally stops being ejected altogether.

The phenomenon in (1) seemed to occur at the same time as the extruder fan started, so I was able to avoid it by printing with some ASAs where fan stop is recommended, but now the gears have started to stop regardless of the fan starting.

As far as my XLT2 is concerned...

Even if I use the original connector cover

Even if I use a tightly modified connector cover

The gears stop, or they slow down very much and finally stop. .

That's the situation.So far, @cloud1983's prediction has come true (^O^)

Hi.

Since I purchased the enclosure kit, I have installed all of the PCCF parts that were included.

Those are the idler, swivel, and idler nut.

So the filament is pressed against the gear with the right amount of pressure.

Guys please...this isn't meant to be an attack, but don't mix up the problems here in the thread.

This thread covers the extruder failure problem.
No filament feed, grip or clog problem. Other problems such as the alignment or assembly of various components should also not be included here either. This disrupts the course of the called problem and the attempts to solve the actual problem here.
The extruder failure is a characteristic clear problem that causes the extruder motor to stop from a certain point until the end or termination of printing. This has nothing to do with the idler lever not pressing the filament against the conveyor wheel hard enough.

As I said, this is not an attack against anyone. For other problems, please open your own thread in the relevant subcategory in the forum or write to a suitable existing thread.
