How would I go about fixing manually when I get "GCODE on the USB drive is corrupt. Fix Manually before resuming." I'm pretty sure my USB drive is in good shape and properly formatted

IIRC, PrusaSlicer now creates binary gcode by default but there is an option to create text gcode.  Maybe that setting got changed by mistake?  I believe the printer requires a relatively recent version of firmware to recognize binary gcode.  What firmware version is on your printer?

It was originally a MK4, upgraded to a Mk4s, it can normally handle bgcode. This is like maybe one file in 20.

By now it's too late.  Once the printer has cooled resuming is unlikely to work.

The only easy fix is to re-save the file onto the USB.  If you forget to eject the USB correctly from your computer you can have an incomplete file, likewise if there is a network error when transferring the file remotely.

If you can replace the file with a complete one of the same name before the printer cools the resuming often works.

I had the same error and the printer sat for about 50 minutes before I saw it. Bet maintained temp at 60deg, nozzle cooled to 32.5deg. I replaced the file, verified the copy, replaced the drive, and clicked continue. The printer reloaded the file, and began heating the nozzle. Once it was back to temp - it resumed printing.

Using a Prusa MK4 on firmware 6.2.4+8909 (incase this is something they have addressed since you last had this happen).
